Choosing solar panels that actually charge

Rated wattage is measured in a lab. Learn what your panels will really produce in the field.

Solar panels look simple until you try to match them to a power station or battery bank. Panel wattage, cell type, voltage, and the charge controller between the panel and battery all interact. Get one wrong and a 400W array trickles in like 100W. This guide covers the decisions in order.

Rated watts are a best-case lab number

Every panel's headline wattage is measured under Standard Test Conditions: 1000 watts per square meter of irradiance, a 25 degree Celsius cell temperature, and a clear atmospheric reference. Real rooftops and campsites almost never hit that combination. Angle, haze, dust, heat, and time of day all cut output.

A practical planning rule is to expect roughly 70 to 80 percent of rated wattage in good midday sun, and far less when the sun is low or the sky is overcast. Size your array with that derate in mind rather than assuming a 200W panel delivers 200W.

Monocrystalline versus polycrystalline

Monocrystalline cells are cut from a single silicon crystal, are more efficient per square foot, and perform slightly better in low light. Polycrystalline cells are made from melted fragments, cost less, and take up more area for the same wattage. For portable and space-constrained setups, monocrystalline is the default because you get more watts per pound and per square inch.

Rigid, flexible, and folding form factors

Rigid glass-and-aluminum panels are the most durable and efficient and suit permanent roof or ground mounts. Flexible panels bend to curved surfaces and weigh little but generally have shorter lifespans and dislike heat buildup when laid flat on a surface. Folding suitcase panels trade some efficiency for portability and are the natural companion to a power station.

MPPT versus PWM: the controller decides your yield

Between the panel and the battery sits a charge controller. PWM (pulse width modulation) controllers are cheap but drag the panel down to the battery's voltage, wasting the difference. MPPT (maximum power point tracking) controllers continuously find the panel's optimal voltage and convert the excess into extra charging current, commonly recovering 20 to 30 percent more energy, with the biggest gains in cold weather and when panel voltage sits well above battery voltage.

Most quality portable power stations already include an MPPT controller on their solar input. If you are building a standalone battery bank, budget for an MPPT controller rather than a PWM one unless the array is tiny.

Series or parallel: matching voltage to your input

Wiring panels in series adds their voltages while keeping current the same; wiring in parallel adds current while keeping voltage the same. Your charge controller has a maximum input voltage that must never be exceeded, and a minimum voltage it needs to begin charging. Series wiring reaches that starting voltage in weaker light but risks overvoltage if you stack too many panels.

Read the controller's specification for maximum open-circuit voltage, then confirm your panel combination stays safely under it even on a cold, bright morning when panel voltage peaks. When in doubt about a fixed home installation, follow local electrical codes and consult a licensed electrician.
